just because he has welded for over an hour straight does not mean it has a long duty cycle. a duty cycle is ten minutes. if it has a 60% duty cycle it will put out full power for 6 minutes and need to rest for four minutes to cool down. going way over that puts stress on the welder and will cause overheating. leading to a short life expectancy of that welder.

The duty cycle rating on a lot of welders is not at max output. For example a Millermatic 250 is rated 60% duty cycle at 200 amps output. The machine is capable of 250 amps plus. At max output which is say 250 amps for all intensive purposes, the duty cycle may be more like 25%. Duty cycle and amperage output is not a linear relationship either. It could be 100% duty cycle at 175 amps output. If you'd like to see this, some Miller owners manuals have a graph of output amps vs. duty cycle, which as I said is not linear but more exponential or some type of curve. Why? I am exactly sure but my best explanation is that the hotter the components get, the hotter the other components get I am sure you can find out more at Millerwelds.com
